I'm running XP SP2 and the latest version of DL Pro (1.6.2). When I try to download pics directly from my 20D, DL Pro will suddenly disappear without any error message. This can happen while downloading the first file or after 10-20 or more files. I turn the camera off/on to restart the downloading process, only to have it disappear again after downloading a few more files...

I don't recall this happening with my G6 (although I don't use it much now).

Any idea what may be causing this?

Are you using the auto rotate JPEG option and have a desktop search tool like Google on your system? If so it is possible Google is interfering with DLPro when it rotates the images.
BTW I always use a USB 2.0 card reader for downloading my 20D images because it is about three times faster than downloading from the camera.
